1. Why aluminum grinds differently from steel
Aluminum is not hard β most alloys run from about HB 30 (pure/soft tempers) to HB 95β150 for structural alloys like 6061-T6 or 7075. That softness is exactly what makes it tricky:
- It loads the belt: soft, gummy aluminum does not break cleanly into chips. It smears and cold-welds into the gaps between abrasive grains β loading. A loaded belt stops cutting, just rubs and heats, and can smear the part surface.
- Good heat conduction, so less burn: unlike stainless, aluminum conducts heat very well (about 15Γ better), so it rarely discolors from grinding heat. But its low melting point (~660Β°C) means friction from a dull or loaded belt can melt tiny amounts of metal that then weld into the grit β feeding the loading cycle.
- It does not dull the grain quickly: because aluminum is soft, you do not need an ultra-hard grain for grain life. The belt's coating structure and anti-clog treatment matter more than raw grain hardness.
So for aluminum the core is keeping the grit open and cutting β an open coat, an anti-clog top size, and a grinding aid.
2. Selection by process (roughing to fine)
β Roughing / weld removal / casting gates (P40βP80)
Heavy stock removal on extrusion welds, casting gates and flash. You still want an aggressive, tough grain, but a coarse open structure that resists clogging.
- Zirconia first: PZ633+, WY1266 (large joints, low-speed machines) and WY1289 (high-speed aggressive roughing). Coarse zirconia is tough, self-sharpening and its open coat clears aluminum well.
- Ceramic for hard cast or heavy welds: WY1599 removes fast and runs cool where cast aluminum or thick welds need extra bite.
β‘ Deburring / blending (P80βP120)
Knocking down burrs after cutting or machining and blending scratches on profiles and sheet.
- Continue with zirconia DY528 (wider grit range) or step into JA537 anti-clog aluminum oxide, which is built to shed aluminum build-up.
β’ Satin / brushed finish (P150βP320)
The most common decorative finish on aluminum profiles, panels and consumer parts.
- JA537: anti-clog aluminum oxide β the go-to for aluminum finishing because it resists loading and holds an even satin pattern.
- WY1513 / WY1531: alumina-zirconia with a soft backing and full grit range for an even brushed texture.
β£ Fine grind / pre-polish (P320βP600)
For a fine surface heading toward bright or mirror on aluminum sheet and trim.
- JA513: aluminum oxide with the fullest grit range (60β600#) and a burn-free treatment for fine grinding.
- JA537: anti-clog for fine-grit steps where loading would otherwise ruin the finish.

3. The key: how to stop the belt loading on aluminum
Loading (shiny aluminum packed into the grit) is the number-one aluminum grinding problem. Keep these in mind:
- Use an open-coat / anti-clog belt: an open coat leaves more space between grains for chips to clear, and an anti-clog (active/lubricated) top size like on JA537 resists aluminum build-up. Do not use a fine closed-coat belt on raw aluminum.
- Apply a grinding aid: a wax or stearate lube stick held against the running belt cuts loading dramatically and extends belt life β the single most effective trick on aluminum.
- Lighter pressure, faster passes: heavy pressure smears more aluminum into the grit. Several light passes cut better and cleaner than one hard push.
- Keep belt speed in range: too slow tends to load, too fast overheats and smears. Follow the machine/belt recommended surface speed.
- Replace or clean a loaded belt: once a belt is packed with metal it only rubs and heats. A fresh open belt cuts faster and cooler β changing it early saves time.
- Wet grind for fine finishing: water or coolant flushes swarf, controls loading and gives a more even fine surface.
