Aluminum is everywhere in coated-abrasive work β€” extruded profiles, automotive and marine parts, cast housings, cookware and sheet. But aluminum has the opposite problem from stainless steel: it is soft, gummy and low-melting, so instead of burning it clogs the belt. Pick the wrong belt and it goes bald in minutes. This guide explains, process by process, which grain and grit to use on aluminum β€” and, most importantly, how to stop the belt from loading.
⚑ Quick answer
With aluminum the enemy is loading (clogging), not hardness. Use an open-coat or anti-clog belt plus a grinding aid. For roughing, weld and casting removal use zirconia (PZ633+/WY1266/WY1289); for deburring, blending and satin finishing use anti-clog aluminum oxide (JA537) or alumina-zirconia (WY1513/WY1531). Keep pressure light, speed in range, and the belt clean.

1. Why aluminum grinds differently from steel

Aluminum is not hard β€” most alloys run from about HB 30 (pure/soft tempers) to HB 95–150 for structural alloys like 6061-T6 or 7075. That softness is exactly what makes it tricky:

So for aluminum the core is keeping the grit open and cutting β€” an open coat, an anti-clog top size, and a grinding aid.

2. Selection by process (roughing to fine)

Heavy stock removal on extrusion welds, casting gates and flash. You still want an aggressive, tough grain, but a coarse open structure that resists clogging.

3. The key: how to stop the belt loading on aluminum

Loading (shiny aluminum packed into the grit) is the number-one aluminum grinding problem. Keep these in mind:

  1. Use an open-coat / anti-clog belt: an open coat leaves more space between grains for chips to clear, and an anti-clog (active/lubricated) top size like on JA537 resists aluminum build-up. Do not use a fine closed-coat belt on raw aluminum.
  2. Apply a grinding aid: a wax or stearate lube stick held against the running belt cuts loading dramatically and extends belt life β€” the single most effective trick on aluminum.
  3. Lighter pressure, faster passes: heavy pressure smears more aluminum into the grit. Several light passes cut better and cleaner than one hard push.
  4. Keep belt speed in range: too slow tends to load, too fast overheats and smears. Follow the machine/belt recommended surface speed.
  5. Replace or clean a loaded belt: once a belt is packed with metal it only rubs and heats. A fresh open belt cuts faster and cooler β€” changing it early saves time.
  6. Wet grind for fine finishing: water or coolant flushes swarf, controls loading and gives a more even fine surface.
⚠️ Loading signs: bright metal packed into the belt, a sudden drop in cut rate, a smeared or streaky surface, and more heat than usual. If you see them, add a grinding aid, drop the pressure, or switch to an anti-clog belt.
