How to Grind Down a Weld β€” From Cap Removal to Blending

Weld grinding is one of the most common β€” and most botched β€” jobs in metal fabrication. Grind a dish, burn the surface blue, or leave a grain line that does not match the base, and the rework costs more than doing it right. Welds are hard because the weld bead is not the same as the base metal: the weld is often harder, the heat-affected zone (HAZ) is embrittled, and the surrounding base metal is softer. Use one belt from start to finish and you will usually get into trouble. Here is the full process, step by step.

Three steps: 40–60 grit to remove the cap (leave a little, don't gouge the base) β†’ 80–120 grit to blend the transition (cross onto the base metal both sides) β†’ 180 grit and finer to match the grain. Burn-sensitive stainless β†’ ceramic; carbon and alloy steel β†’ zirconia. The two most common mistakes: jumping to fine grit too soon and grinding through the cap into the base.

3. Step 2: Level & blend the transition (80–120 grit)

Goal: remove the deep scratches from roughing and make the transition between weld and base smooth.

πŸ’‘ This step is the most-skipped and the most critical. Plenty of welds look flat until you polish them, then a shadow shows β€” that's an un-blended transition. The trick is to grind wide, crossing onto the base metal on both sides of the weld, not just working the weld line.

Recommended: PZ633+ (80/100), DY528 (80/120), BORA2 (80/100/120), PZ533 (to 120, cooler), WY1599 (80/120 ceramic).

4. Step 3: Match the grain (180 grit and finer)

Goal: make the weld area's grain and roughness match the base metal β€” so you can't tell it was welded.

Recommended: WY1531 (60–400 full grit, one belt through medium-to-fine), WY1513 (100–400), JA513 (60–600, fullest range), JA537 (180/320/400, anti-clog fine grinding).
